First: When Brick Actually Has to Be Replaced

There is a clear line, and it is worth knowing before anyone quotes you.

A brick is not uniform material. It has a hard, dense, fired outer face — the skin formed in the kiln — and a softer, more absorptive core behind it. That face is what makes brick weather-resistant.

When brick spalls, that face flakes or sheets away and the soft core is exposed. It cannot be patched back on. Cover a spalled brick with mortar or a repair compound and you have put something harder than the brick over a sponge, which traps water behind the patch and takes more brick off next winter.

Spalled brick gets replaced. That is the rule. Along with units cracked all the way through, units that have lost bond, and units displaced out of plane.

What does not need replacement: eroded mortar joints with sound brick faces — that is tuckpointing.

The Naperville Matching Problem

That brick was specified by the builder as a named colour blend: a manufacturer's product with a name and a code, blended from several tones to produce a particular look across a whole development.

Those blends get discontinued. Manufacturers retire products, change clay sources, and close plants. A blend specified in the mid-1990s frequently cannot be bought today in any quantity.

What Actually Makes a Repair Invisible

Risks of Waiting

A spalled brick is an open door. Having lost its hardest layer, it absorbs water faster than the sound brick around it, and each Chicagoland freeze-thaw cycle takes a little more — first from that unit, then its neighbours. Damage spreads outward, which is why a handful of failed brick becomes a section.

There is also a matching consequence specific to discontinued blends: the more units you eventually have to replace, the harder the match becomes to carry off. Scattered replacement into a mostly-original wall blends easily. Replacing a third of an elevation with a near-match does not.
